Hi Scotty i have a 2004 ford expedition EB 4x4 with the 5.4 2v with 200k miles.

It was snowing heavy when i got off work so i put it in 4x4 i pulled out of the parking lot and got about 75 feet and it started popping really loud (pop-pop-pop-pop) and started slowing down even with my foot on the gas. i put it back in 2h and it drove fine when i got home i tried to put it in 4hi again and and it got about 3 feet and started grinding (no more pop noise) this time it would only creep forward like it was pulling something heavy and grind like mad. i put it in reverse to see if it would still do it and it went backwards just fine with no noise. I also tried it with traction control off and no change. it will drive in 2hi just fine but 4hi is a no go. 

I have never used 4wd on dry or wet pavement only in wet grass and snow.

I had similar problem when I put 4Lo It had grinding noise cause the 4Lo didnt go fully, the linkage was loose So I only had 4Hi, check that hope it helps.

Could be a lot of things - CV joints, 4wd actuator not working properly, front drive shaft U joints ( it it has them)


not CV not drive shaft not U joints, when he put in 2WD he drove fine.

I would start with draining the transfer case oil to see how much metal you've got in there.

Yeah 200k miles the transfer case may have major issues. Sounds like an engagement issue. Crap!
