For years my 1996 Chevrolet C2500 regular cab pickup, 226,000 miles, 7.4L V8, 2WD, has been having problems with the duct directional door on the HVAC system. It controls the airflow to the windshield, dash, and floor outlets. After I start the truck, air moves fine to the outlet I selected on the control. But after driving a few minutes the airflow is reduced even though the fan speed hasn't changed and increasing the fan speed doesn't increase the flow. I think it's caused by the door getting stuck between modes. When I remove the door motor, I can feel resistance at a certain position when I try to move the door manually. I thought it might be because I bought a cheap knockoff motor but when I got a genuine Delco motor, it still does it. Interestingly, when I turn the engine off and restart it, the AC works fine again, untill a few minues later, the output is reduced again. Any thoughts or suggestions? Thanks. JDavidM

If the door is being blocked when trying to move it manually that has nothing to do with the motor. The door may be warped, or debris (such as deteriorated 30-year-old foam insulation) may be blocking it. You would have to remove the air box and disassemble to check it.

It's also possible your HVAC controller has gone funny in the head and is moving the mode actuator around when it shouldn't be. There is troubleshooting information in the "Heating and Air Conditioning" section of the shop manual, subsection "Diagnostic Aids":

As Chuck suggested, it may be a mechanical problem in the air diverter. It's 30 years old and could just be wearing out. You'll have to disassemble it and see.
removal instructions:
The diverter actuator uses a variable voltage signal to position the door correctly. Use a meter to measure and make sure: (1) your system voltage is healthy (battery + alternator in good health) (2) the mode dial produces the correct voltage range. these rheostats can get worn out or dirty, and (3) the door actuator is receiving the correct voltage signal. A bad ground connection will also cause it to malfunction.
