Hey All,

Drove my Highlander to Sam's Club for gas a couple weeks ago. Gassed up as usual, tried to start the car, but it only made the "rev" up noise without starting. No abnormal dash lights from what I remember. Gave it 15 seconds, and tried again, and it started normally.

Yesterday, I went to Sam's Club again for gas (same pump), and once again, after gassing up, it would not start like last time. However, it would not start after multiple tries. Noticed the "A/T Oil Temp" dash light was on as well. Some very kind souls help me push the vehicle out of the way. Didn't see anything unusual when opening up the hood. Didn't check fluids as it might have been too hot to do so. Gave it 10-15 minutes and was able to start it. No "A/T Oil Temp" was showing anymore. Got back home.

Checked fluids this morning - all looked fine. Started up as normal with no abnormal dash lights and drove to AutoZone to have them use their scan tool. Came up with codes P0441 (EVAP System Incorrect Purge Flow) and P0455 (Evaporative Emission System Leak Detected (gross leak/no flow)). Restarted the car as normal and drove back home.

I have been to multiple places between those two weeks with no issues. Is this a serious problem? I've read it could be as simple as replacing the gas cap.

Thoughts?

If it only happens when you finish getting gas, you have a faulty purge valve. The purge valve is designed to let fuel vapors into the engine to be burned, along with fuel from the fuel pump to comply with emissions standards. When you're done pumping gas and the purge valve is stuck open, it floods the engine.

Next time you get gas and it doesn't start, hold the throttle wide open and start it again. If it works, that's your problem. Back in the time time of carburetor cars, it was standard procedure, and the engineers carried it over to fuel injection/GDI.

The P0455 code means you have a faulty fuel filler cap and it needs replacement..

@justin-shepherd What do I risk if I drive it right now without repair?

went straight to Auto Zone to get the codes checked again. Same codes came up (P0455 and P0441), but two different things came up for P0455. The original was for "Evaporative Emission System Leak Detected (gross leak/no flow)", however, the new one states "EVAP System Leak Detected - Large Leak".

Is it still safe to drive, or do I have some sort of risk involved?

Yes, it is still safe to drive, providing you don't get emissions checked every time you renew your registration. It'll be annoying every time you get gas, though. The car won't start again until the mixture is right.

Replace the gas cap with an OEM one if the one you have is original to the car.

Nothing, just the headache of your car not starting every time you get gas. Depending on where you live, if you live in an area with emissions control, you may not be able to renew your tags until that's fixed.

Usually, the purge valve is very easy to replace with only a couple hand tools. I replaced my wife's 2017 Mustang's purge valve the other day with one good hand, that's also my non-dominant hand. She had symptoms basically like yours. After she'd get gas, her car would crank and not start. After I replaced the assembly, after she gets gas, it starts right up.

@justin-shepherd Thank you for your help, Justin!

@justin-shepherd Hey Justin, I have a follow-up...

Have gassed up at the same Sam's Club twice since we last talked:

First time, I manually added gas to make sure it wasn't too close being full and it started up just fine.
However, the second time, when I gassed up manually (once again trying to be careful), it wouldn't start again for 10 minutes (after being helped again pushing my car out of everyone's way). When it did start up, the gas level was just a smidge from being on the full line.

I giving these background details just in case for consideration. I take it as a possibility I filled the gas a little too close to being full.

ANYWAYS...

Today I started my vehicle, and the check engine and VSC lights came on immediately. I drove a few miles to and from Publix for some needed shopping real quick, went home, dropped it off, and went straight to Auto Zone to get the codes checked again. Same codes came up (P0455 and P0441), but two different things came up for P0455. The original was for "Evaporative Emission System Leak Detected (gross leak/no flow)", however, the new one states "EVAP System Leak Detected - Large Leak".
